F150 2012 4x4 Groaning Noise Binding 40-55mph FIXED

This is the second time for me to come across one of these later model 4x4 fords f150s and unfortunately the first one was a used car lot and they didn't want us to diagnose it any further because it was going to auction. Got another with about 130,000 miles. When you are lightly accelerating or cruising around 40-55 mph; this intermittent but happens often groaning type noise and binding feeling and is very noticeable around 40-55 mph. I hooked up chasis ears on both diffs, tcase and trans and it seems to be louder sounding in the T-case but clearer to hear through the transmission. Diffs nice and quiet. I also get a shudder feeling at from take off which gets me confused on tcase or trans or two problems. During the noise It doesn't seem to matter what gear you are in as long as you are cruising or light throttle. WOT just masks the problem I believe. Trans shifts great, and tcase operates correctly in 4L and H4. Seemed to maybe be louder in 4H. Couldn't get to it happen in 4L. Just wondering if anyone has experienced this and what you found. I think its in the Tcase.

Update, forgot to mention it has intermittent tcase codes P1891 for TCase Contact Plate ground return open and P1839 TCase Shift Motor Open Circuit. We drained tcase and the fluid is full of metal glitter. No chunks but sparkles nicely. We are waiting on extended warranty company to respond with next step. If you have seen many of these later model tcases fail please let me know. It is the electronic 2H 4H and 4L one, Looks like a Borg Warner 4419

update- Tore down tcase, magnet was full of fine metal but no chunks or large slivers. What I found so far is where the Coil Housing and Lock up hub meet there is metal wear there where they are starting to slightly make real small grooves. The metal is coming from those pieces. Anyone else tore one of these down and found wear in that location? Could this be my problem? We are thinking of pulling the trans pan because it just doesn't make sense that the tcase is causing this issue. If it is the tcase, my guess is the springs are weak in the lock up hub or the plastic fork is flexing or for some reason something is making it want to slightly go into 4low. Thank you!

Brett I can't say where your groan is coming from but the last two that I did that had a groan at that speed ended up being converter problem

the hubs are released by vacume if theres a leak or the soleniod is bad it will lock the hubs spinning the fron drive shaft and when in 2wd it binds and makes a noise in the t case road test it put it in 4wd and see if the noise goes away if it does look at the fron vacume line s to the hubs

The noise was there in 4H. The noise does not matter if you are going straight or turning. 4L you can't hear it, but the gear ratio changes everything.

I was thinking about a TConverter maybe, if it was causing a problem sending the noise down the trans into the the TCase. It is just so much louder sounding in the tcase but much clearer through the trans with the chassis ears. Of course chassis ears only get you close to the noise.

Have you by chance unplugged the connector to the t-case and see if noise goes away? This would only happen if it has "auto" 4 wheel drive option....make sure tire circumference is equal at all 4 corners as well...

the customer wanted a new tcase so it came in today. I will let you know what happens after we install the new one. I thought about unplugging the tcase after it was pulled out, one of those "I wish I had thought of that before" moments
